We have a script that works flawlessly for all but a very few users. Any ideas on what configuration/folder name/OS issues may cause this error to be generated for these few particular PCs?

This is a SetupBuilder 4.02 and 4.03 problem.
To keep installer size to a minimum, SetupBuilder uses a special loader
technique (*not* based on an .exe packer, btw). The problem is that one
Windows API has a char(128) limit (in *all* Windows versions!).
When downloading installations and you use "Open" (or you run the installer
from within a WinZip .zip archive), then Internet Explorer (or WinZip)
copies the setup.exe into a temporary folder and runs it. On some machines
this temporary folder is too long and the installer displays an "Error 0001"
message.
We developed a workaround for SetupBuilder 5 and have ported the code back
to 4.03 now.
